shaneymack Posted December 7, 2015 Author Report Share Posted December 7, 2015 So my enthusiasm to start the chair got a kick in the nads when my wife reminded me that I said I would build a dress up wardrobe for the kids playroom. Ugh. Plywood and poplar to be painted. My wife will be painting it, I draw the line at building something out of plywood. So yesterday I was able to get a couple hours here and there to get started on the chair. I rough cut all the parts. 10' x 19" board and this is all that was left! This stuff is so nice I don't even want to put the cut offs in the wood stove pile! I got the seat pieces milled up. Let me just say that this Honduran mahogany is the most amazing wood to mill. Its like pushing butter over the jointer. After messing with the boards and trying to get the perfect match with the top grain and the end grain this is what i came up with. Next step was coopering the seat. Three of the boards receive 3° bevels. So i set my bevel gauge to 3° with my nice new bevel setter. I decided to do the bevels on the jointer so I set the fence to 3° Total of 5 passes on each edge gave me this. Next was dominoing the boards. The top of the domino should be at 1/2"from the bottom but with the df700 the height was 3/4" so i put a 1/4" shim under the stock to lower the mortise. Next it was over to the table saw to cut the notches for the maloof joint. Now my favourite part. Getting to use the of2200! This router makes hand held routing fun. So i loaded up the rabbeting bit and secured my board. Ready to go! For the sake of visibility i didnt put the dust shroud on the bottom of the router which made me have te wear a full face. This joint is cut with your face kinda down under the router to you can look up at what is going on. Et voila! Maloof joint. Now last step before glue up was bandsawing out as much of the seat as I could to reduce the amount of carving. Since the edges of the boards were beveled to 3° that means the bandsaw table needed to be tilted to 3°. After the scooping out All glued up and ready to be carved!! I will have to wait a few days to continue as im waiting for my Lee Valley order to arrive with the carving disk. I cant wait to power carve this Mahogany!!!I will keep a log of my time in each post so you guys can have an idea of around how long this process is ( for me atleast). I have about 4 hours into this seat. I guess since every part will be shaped, carved and smoothed you don't need to mill it up first. I am so accustomed to milling everything 4 square it would feel weird to but cutting all those shapes out of rough stock. Looks great. I am glad you are using mahogany. It will be nice to see the chair in a different species. Most folks stick to walnut because that is what Maloof traditionally used. Ya it was especially weird cutting out the back legs in the rough. I kept second guessing myself because normally i would have cut that board square, then milled it and then cut the shape. But since nothing is square or straight on this chair it doesn't matter. Its was 13.50$ bd ft. The lumber yard where I bought it had 1000 bd ft in stock of 6/4. 8/4 and 10/4. I dont think any one else in this area has H Mahongany. Quite pricey but it is amazing wood and hopefully this chair will last a few generations!That seat is going to be nice looking.Oh and you need to make the mask photo your new profile pic...Thanks Mike!Good point.
